What is Blister Packaging?

What is Blister Packaging?Types, Materials and Applications

Blister packaging is a pre-formed plastic packaging format — a thermoformed plastic cavity sealed with a lidding material (aluminium foil, Tyvek, or film). The cavity holds the product; the lidding seals it and protects against contamination, moisture, and physical damage. It is the dominant primary packaging format for pharmaceutical oral solid dose products globally, and is widely used for medical device packaging components and commercial retail packaging.

Trizen Packaging is a blister packaging manufacturer in India producing PVC pharmaceutical blister packs, PVDC high-barrier blister, Alu-Alu cold form blister, APET and PETG retail blister, Tyvek-compatible thermoformed blister components, child-resistant blister, and tamper-evident blister packs — all from custom in-house CNC tooling at our GMP validated, Cleanroom Class 8 facility in Vapi, Gujarat.

As a blister packaging manufacturer in India, we manufacture the thermoformed blister cavity and, where specified, the lidded blister component — using ETO and Gamma compatible materials (PP, PETG, APET) where medical device applications require it. Device loading and sterilization are performed by the device manufacturer in their own facility.

7 Blister Formats

7 Blister Packaging Formats We Manufacture

All major blister packaging formats for pharmaceutical, medical, and commercial applications — all from in-house CNC tooling at Vapi:

Standard PVC Blister
Most widely used pharmaceutical blister format globally. Good thermoformability, heat-sealable with aluminium foil. WVTR: 3.0–5.0 g/m²/day. For OSD drugs with low to moderate moisture sensitivity.
PVDC High-Barrier Blister
Superior moisture barrier versus standard PVC. WVTR: 0.5–2.0 g/m²/day. For moisture-sensitive and hygroscopic pharmaceutical products.
Alu-Alu Cold Form Blister
Maximum moisture barrier for highly hygroscopic drugs and specialty pharmaceutical products. WVTR: <0.1 g/m²/day. Opaque. Premium protection for sensitive drug products.
APET/PETG Retail Blister
High clarity for maximum product visibility. Consumer product retail blister — electronics accessories, stationery, toys, consumer OTC. Euro-hole for pegboard retail display.
Tyvek-Compatible Blister Components
Thermoformed blister tray + Tyvek-sealed blister component manufactured in ETO and Gamma compatible materials. Trizen manufactures the component. Device loading and sterilization by device manufacturer in their own facility.
Child-Resistant (CR) Blister
Child-resistant pharmaceutical packaging for OTC medications and prescription drugs. Push-and-peel mechanism. For pharmaceutical products requiring CR packaging.
Tamper-Evident Blister
Permanently sealed blister — seal breakage immediately visible and irreversible. For pharmaceutical and consumer healthcare products where tamper evidence is a packaging requirement.
Material & Lidding Guide

Material and Lidding Selection Guide for Blister Packaging

Material selection determines moisture barrier performance, product visibility, and regulatory suitability. The wrong material results in product degradation, non-compliance, or unnecessary cost:

Cavity Material Gauge WVTR (g/m²/day) Clarity Cost Best Application
PVC 0.15–0.40mm 3.0–5.0 High clarity Lowest Standard OSD — tablets, capsules with low to moderate moisture sensitivity
PVDC-coated PVC 0.20–0.40mm 0.5–2.0 High clarity Moderate Moisture-sensitive drugs needing better barrier than standard PVC
Alu-Alu Cold Form 120–150 µm <0.1 Opaque Premium Highly hygroscopic drugs, specialty pharmaceuticals — maximum barrier
APET 0.25–0.50mm 5.0–8.0 Maximum clarity Moderate Retail consumer blister — no pharma barrier requirement; premium clarity
PETG 0.25–0.50mm 3.0–5.0 High clarity Moderate Medical device blister components — ETO and Gamma compatible; high clarity and toughness

Manufacturing Process

How Blister Packaging is ProducedThe Manufacturing Process

Stage What Trizen Packaging Does Critical Parameter
1. Blister cavity thermoforming Thermoplastic sheet heated and thermoformed against the cavity mould — producing the product cavity. Cavity dimensions, depth, and sealing flange geometry confirmed against specification. Cavity flange flatness ±0.3mm — critical for foil or Tyvek sealing integrity. Cavity depth consistency across all positions in the formed sheet.
2. Lidding alignment and heat sealing Aluminium foil, Tyvek, or PVC lid film aligned over the empty blister cavities. Heat and pressure applied to the sealing flange. The blister packaging component is supplied to the buyer empty — product loading is performed by the pharmaceutical or device manufacturer. Foil sealing: 140–200°C · 2–6 bar · 0.3–1.5 sec dwell. Tyvek sealing parameters confirmed at specification stage.
3. Seal integrity inspection Seals inspected for completeness, seal width consistency, and absence of pinholes or unsealed areas. Pharmaceutical GMP batches: seal integrity inspection per GMP procedure. Seal width minimum ≥3mm for pharmaceutical foil seal. Visual inspection per GMP procedure.
4. Perforation / scoring Blister sheets scored or perforated for individual strip separation where required for pharmacy dispensing. Clean separation without compromising cavity or seal integrity.
5. Batch documentation Dimensional inspection against specification. GMP batch records completed per production run — batch number, material lot, process parameters, in-process QC, and outgoing inspection data. Complete GMP batch documentation per production run for pharmaceutical and medical device blister components.
